Why is there moisture or rust in a fireplace I rarely use?

Because a fireplace you rarely light is basically a cold metal box, and cold metal is where humid air condenses — warm, damp mountain air meets the cool steel of the firebox and burner, beads into water, and with no regular fire to dry it out, that moisture sits and rusts the burner, pilot, and valve. We see it constantly on off-season service calls.

Where the water actually comes from

Two things are happening at once. The first is that humid air gets in — in a wood or vented-gas fireplace, an open or leaky damper lets it drift down the chimney all summer, and WNC summers are humid. That air hits a firebox that's cooler than the room, especially in homes with a shaded north wall or a fireplace backing onto an unconditioned crawlspace, and it condenses just like a glass of sweet tea sweats on the porch.

The second is that nothing dries it back out. A fireplace run hard for a few hours bakes its own metal dry; one that sits cold all season, or gets lit for only a few minutes at a time, never gets hot enough long enough to do that. So every humid stretch leaves a little more water on the burner and steel, and it accumulates season after season — which is why the rust shows up worst on the units that almost never get used.

What the rust does — and where

Surface rust on a log or grate is cosmetic. Rust on the working parts is not. When it creeps into the burner ports, the pilot hood, or the thermocouple and thermopile — the little sensors that prove the pilot is lit — it can mean a weak flame, a pilot that won't stay lit, or a no-light call the first cold night in October.

On the gas valve and fittings it's more serious, and that's ours to inspect and correct, never a DIY fix.

Keeping it dry

A few habits solve most of it. Run the fireplace 15 to 20 minutes every few weeks in the off-season on a cool morning to burn off condensation. Close the damper when the unit is fully shut down so damp air isn't pouring in — never over a lit pilot.
